Despite having ordered my parts from "DIYProjectorCompany.com," I would not recommend them (and will probably be changing the above links when I build my next projector). An order placed on 21Dec05 finally shipped on 20Mar06, and arrived on 22Mar06 (91 days after initial order).
With a LOT of help from an expert woodworker, my projector is now assembled and usable. I forgot to take pictures along the way, but I'll take some of the various disassembled pieces as I modify it. Here are the current images.
The design (based on the "SV-11" design from DIYProjectorCompany.com) was pretty simple, and seems to be optically correct. However, we did make some alterations during construction of the box.
Deviations from the original design include:
- Extra "box" at rear where exhaust nozzles are. The lamp scorched the wood with no air circulation.
- No Fresnel swing range, but it could be added later.
- Forward Fresnel lens is in the wrong spot, about 0.5" too far forward at the moment
- The design did not include intake, exhaust, or fans -- but I had these in mind when I designed it, so they were easy to add.
Step-by-Step Guide: (incomplete)

Notes:
- Determining width and height from aspect ratio and diagonal size:
HEIGHT = sqrt(DIAGONAL2 / (ASPECT2 + 1))
WIDTH = HEIGHT * ASPECT
Example:
DIAGONAL = 15 inches; ASPECT = 4:3
HEIGHT = sqrt(152 / ((4 / 3)2 + 1))
HEIGHT = sqrt(225 / (1.777778 + 1))
HEIGHT = sqrt(225 / 2.777778)
HEIGHT = sqrt(81)
HEIGHT = 9
WIDTH = 9 * (4 / 3)
WIDTH = 12
